Steel Frame Formwork for Industrial Wastewater Treatment Basin Walls
Project Background

An industrial wastewater treatment facility expansion located in an inland industrial corridor of the Middle East, constructed to process heavy effluent from surrounding manufacturing zones. The cast-in-place structural contract centered on deep aeration basins, secondary clarification tanks, and perimeter retaining chambers, featuring continuous reinforced concrete walls ranging from 4.5 to 6.0 meters in clear height with wall thicknesses between 400 mm and 600 mm. Strict impermeability standards dictated dense concrete mixes, continuous high-rate placement, and an unblemished concrete finish free of honeycomb, cold joints, or surface deflection. Site logistics included multiple tower crane positions with comprehensive reach across all basin plots, requiring an industrialized forming approach capable of crane handling in gang configurations rather than manual piece-by-piece assembly.

Challenges

The extreme hydrostatic lateral pressure exerted during rapid pumping of self-compacting, low-permeability concrete presented the primary engineering challenge. With pour heights reaching up to six meters in continuous stages, fresh concrete lateral pressure climbed toward sixty kilonewtons per square meter, easily exceeding the structural limits of traditional timber batten and loose plywood methods and threatening form blowout or significant wall bulge. Basin perimeters also featured non-orthogonal boundary layouts, requiring fluid transition walls with interior and exterior corner angles varying between seventy and one hundred and eighty degrees that standard ninety-degree corner units could not accommodate. Furthermore, high desert daytime winds created hazardous working conditions on loose planks, making high-altitude panel bolting unsafe and demanding an integrated safety solution with pre-fixed pouring platforms, rigid wind bracing, and certified lifting points for multi-panel gangs.

Solution and Product Configuration

The structural package adopted the heavy-duty ST100 steel frame formwork system, engineered with rigid 100 mm profile hollow steel frames and factory-fitted with 15 mm high-density film-faced birch and combi plywood lining. Rated for allowable fresh concrete pressures up to 60 kN per square meter, the panels comfortably absorbed the fast placement rates without measurable face deflection. The gang layout paired primary 3000 x 900 mm and 3000 x 600 mm panels with 1200 mm and 600 mm extension units, creating four-to-six-meter gang assemblies joined seamlessly using rapid-locking wedge clamps and 288 mm alignment couplers that pulled panel frames into exact alignment without requiring extra horizontal walers.

Non-standard corner geometry was solved using heavy-duty articulated corners, allowing field adjustment between seventy and one hundred and eighty degrees to negotiate angled tank intersections alongside standard internal and external ninety-degree corners. Panel blocks were pre-assembled at ground level, fitted with console brackets to carry timber walkway boards and guardrails, and rigged with heavy-duty push-pull props spanning lengths between 1100 mm and 3000 mm for precision plumbing. Dedicated lifting hooks rated for balanced crane movement locked securely into the steel panel profiles, enabling complete gang units to be picked, transferred, and braced against ground anchors in single crane picks. High-tensile D15 tie rods paired with cast butterfly nuts held opposing wall faces rigidly across the wall cavity, while multi-purpose panels with perforated perimeter grids handled column offsets and basin stop-ends.

Outcome

Gang forming delivered exceptional structural performance and schedule acceleration across the entire basin complex. By assembling modular panels into wide crane-lifted blocks on the slab floor, the contractor eliminated individual panel rigging at elevated positions, shifting the vast majority of formwork carpentry to secure ground conditions and slashing crane hook time per wall section. Deflection monitoring during concrete pours confirmed zero detectable face bowing, and after striking, the tank walls displayed an even concrete finish with tight, grout-sealed panel seams that satisfied all water-retaining tightness inspections without requiring remedial plaster or epoxy fairing coats.

The articulated corner units eliminated field timber infills at angled wall nodes, preserving structural rigidity and clean joint geometry throughout complex basin intersections. The heavy steel outer frames protected plywood edges from mechanical wear during repetitive striking and transport, allowing panels to cycle across successive basin sections with only routine water washing and spray release agent application between uses. Project supervisors highlighted that the combination of integrated console brackets and heavy push-pull bracing maintained true vertical alignment even during gusty desert afternoons, ensuring handover well within contractual timeline targets.

Civil contractors and project developers preparing heavy infrastructure, wastewater, water reservoir, or commercial basement retaining wall packages are welcome to submit general layout drawings for complete gang formwork layout design and factory-direct quotation.
